By then, land has been fragmented, truck routes block expansion, power substations are scarce, and utility pipelines have to bypass existing production areas. The biggest costs are not just the construction itself, but also the dismantling, relocation, and shutdowns needed to rectify decisions made in the early stages.

Designing a scalable plant doesn't mean building oversized structures right away. A sensible approach is to define the development scenario in advance, leaving the right amount of space, load capacity, and connection points, while ensuring that later phases can be constructed with minimal conflict with the existing plant.

Scalability must be considered in the design process from the outset.

A "scalable" factory needs to answer three questions: where will the expansion take place, how will it connect to the existing system, and will the subsequent construction phase affect production? Simply leaving an empty plot of land without considering traffic flow, infrastructure capacity, or safety requirements may render that land unusable.

Right from the design brief, the client should describe at least one or two possible scenarios: increasing warehouse space, adding production lines, expanding the factory to match the column spans, increasing electricity and water capacity, or building additional auxiliary facilities. The scenarios don't need to predict the future precisely, but they must be specific enough for the design team to identify bottlenecks and make informed decisions.

1. Leave the right development direction on the overall site plan.

The reserve land should be linked to a clearly defined expansion axis of the factory, rather than being the remaining area after the arrangement of other items. This axis needs to be checked simultaneously with setbacks, elevation, drainage, internal roads, parking areas, technical areas, and access for firefighting vehicles.

A common mistake is placing auxiliary facilities, water tanks, power stations, or bypass roads directly in the location where the factory will be developed in the future. In this case, the business still has land but wants to expand, so it has to relocate the existing infrastructure. The overall site plan should clearly show the boundaries of Phase 1, the planned area for Phase 2, and ensure a continuous corridor between the two phases.

2. Use structural modules to connect the new section to the old section.

Column spacing, foundation elevation, roof elevation, and expansion joint locations determine whether the extension can be seamlessly connected or become a patchwork. Once the development scenario is clear, engineers can select a repeating structural module, determine removable facades or gables, and arrange appropriate boundary elements for each stage.

This doesn't mean every foundation and structure has to be designed for the final scale. The owner needs to compare the cost of upfront investment with the cost of later intervention. Subsurface, concealed, or hard-to-access elements are often more worthwhile to consider preparing from the outset than components that can be added independently.

3. Provision of technical infrastructure based on capacity and connection points.

Infrastructure is where a small early decision can lead to significant costs later on. With electricity, water, compressed air, HVAC, wastewater treatment, communications, and other technology systems, design documents should clearly distinguish three layers of redundancy: scalable capacity, space for additional equipment, and pre-planned connection points.

For example, a larger electrical room that no longer has access to new transformers remains a difficult option for expansion. A pipeline with spare diameters but without suitable isolation valves could force the plant to shut down the system during connection. Electrical cabinets, racks, utility trenches, and equipment placement areas should be checked for capacity, maintenance accessibility, and construction sequence at a later stage.

A uniform reserve ratio should not be applied to all systems. The reserve level should be based on the production scenario, expected load, certainty of the investment plan, and equipment procurement timeline. Any data gaps should be recorded as design assumptions so that the investor can update them as production technology changes.

4. Protect production and logistics flows during the later construction phase.

A successful factory expansion is not only due to the new section connecting to existing facilities, but also because the construction process does not paralyze the existing operations. The overall site layout needs to maintain truck access, personnel access, receiving and delivery areas, material staging areas, and a relatively independent access route to the construction site.

The boundary between production and construction should be considered from the design phase: the location of temporary barriers, the isolation of connection points, areas requiring dust and noise control, and areas where phased handover is possible. During implementation, specific measures must still be surveyed and developed based on the actual situation, in accordance with construction safety requirements. The investor may refer to the following article for further information. Renovating existing factory buildings and how to minimize production disruptions..

5. Don't view fire safety and environmental protection as something that can be automatically "extended".

When the area, function, number of people, or fire load change, the fire protection solution needs to be reviewed within the overall structure. Distances, access routes, zoning, evacuation routes, fire water supply, and protection systems should not be assumed to simply extend from the existing section to the new section.

Similarly, increasing capacity can alter water supply needs, wastewater flow, ventilation, noise levels, or storage areas. Expansion scenarios should be reviewed against applicable legal documents and regulations at the time of implementation. For fire safety in buildings and structures, the investor can consult relevant sources. QCVN 06:2022/BXD is available on the Government's electronic portal.; The specific plan still needs to be evaluated by a specialized unit based on functionality and project documentation.

6. The completion documents must help the next team understand the project.

The potential for expansion will lose its value if, after a few years, no one knows the exact underground pipeline, design load, connection elevation, or what has been prepared. As-built documentation should accurately reflect the current state, including a list of currently used capacity, reserve capacity, waiting locations, and assumptions used in the design.

If the project uses a BIM model or asset management system, the handover data should be organized so that the operations department can update it after each change. The value lies in the ability to reliably retrieve information, not in owning a beautiful but quickly outdated model.

7. Prepare for the future but avoid over-investing.

There are three distinct groups of items that should be considered. The group that is difficult to change later includes the overall site plan, elevations, structural axes, underground foundations, and technical corridors. The group that can be partially prepared includes technical rooms, equipment placement, cable trenches, foundations, and connection points. The group that can be purchased as needed includes various equipment that generates actual power.

This categorization method helps investors allocate budget for decisions with high corrective costs, rather than purchasing all equipment prematurely. Each contingency should have a rationale, a usage scenario, and a review milestone. Otherwise, "flexible design" can easily become an unmanageable list of unnecessary investments.

Checklist before finalizing the design of a scalable factory.

Have you identified one or two of the most likely expansion scenarios?

Is the expansion direction blocked by auxiliary structures, roads, or underground infrastructure?

Do the column spacing, elevation, gable ends, and expansion joints allow for a reasonable connection?

Have the reserve capacity, equipment space, and connection points been clearly specified for each system?

Will the later phase have a construction access route that doesn't cut across the main production flow?

Have the fire safety, environmental, and legal plans taken into account changes in scale?

Does the as-built documentation show the design load, contingency, and location of connection points?

Have the costs of early preparation been compared to the costs of dismantling, relocating, and ceasing production later?

The checklist above should be reviewed with the production, operations, maintenance, safety, and finance teams before finalizing the plan. Checklist for designing a factory ready for production. It also provides additional insight into site preparation, amenities, and operational feasibility right from the start.

Good design reduces the number of decisions that need to be reworked.

A scalable plant doesn't need to know the exact future, but it must avoid locking down key options.
